What about the partition sizes?
Don't worry about that. Recovery makes it 1gig automatically I am pretty sure, and that's plenty since there's a stupid app limit.

Okay so I am doing something wrong, or just not get how this is suppose to work.

I put a new 4 gb sd card in my phone, it booted up no problem, minus not having all my apps lol.
I opened the RUU recovery wizard, it connected to my phone just fine minus having to install the optional windows 7 drivers..

When it says rebooting to bootloader my phone restarts and just sits at the htc screen. The unit becomes unresponsive, The recovery times out, so I unplug the usb cable from the phone and it displays the bootloader but it just says a few things on top and in red says RUU in the middle of the screen and is still unresponsive. I plug the usb cable back in and the HTC screen pops up again.

The only way to restart the phone is to pull the battery. What is going on and what am I doing wrong?

.... I just ended up re-rooting the phone, I realized I had 1.2 recovery still, so I went to 1.5. After that I dropped the flash rom on the new sd card, booted up recovery, flashed the image, partitioned the sd card for apps2sd, then booted up... that should do it for me, ill see how it works.
