My phone did the same thing but I noticed that when the memory card is out, the memory card door did not stick out. So it has to be the memory card that is making it stick out. So what I did, i dont know if you want to try this, but I sanded a little off the back of the memory card with some light sand paper and now the door does not stick out.

Becareful with the sanding, someone esle did that an damage the card. There was an thread on this.

I have two HTC Touch phones... one is a year old.. and one is only a week old... the older one does not have the problem but the new one does... and yeah it drives me nuts... I supposed I will have to get used to it though since I doubt they would be willing to replace it based on that issue alone. BTW.. I used the same SD in both.
