I remember someone once saying that maybe this had to do with appoinments you had in your calendar. i.e. the phone is being slick by going to vibrate mode when you are in an appointment. See if your appointments correspond to when it goes into vibrate mode. Another question (cause I've had this issue too) is does this only happen to people with the HTC Home plugin?

Same problem.
I'm using the sound option on HTC plug-in and it still reverts back to vibrate without prompting. After reading the previous posts, I will try to cycling through the settings again. Do we have details for the automatic setting on the HTC plug-in?

The automatic setting worked along with your calendar. If you set an event and say you are "free" then the sound will be On. If you say you are "busy" then the sound will switch to vibrate. Several other posts around here explain it too.
