Ok, going from memory, I did something like this for linux, not android, but my problem was when I first did it, my file extension got dropped off one of the files, and it would not proceed as it could not find it, it was looking specifically for filename.tar.something or other, replaced the extension and it worked. Sorry I can't be more specific, it was prolly 7 months ago when I did it. I would recommend going through the entire guide and then double checking all filenames and extensions on your device, and changing anything back to what it says in the guide, regardless of what you changed it to.
I think the file it needs has two extensions on it, and if one is missing it fails to find it regardless of the configs. I'll see if I can gather up the files again and try to recreate it.
Ok here it is, it's android.rootfs.tar.bz2, it needs bz2 check it didn't get dropped somewhere along the way. Not the same file I had issues with, but it was the file with two extensions, so that would be it.
Another edit, the reason it loses the extensions is activesync seems to drop the bz2 while being copied over, leaving only the .tar, you have to add the .bz2 to the filename after it's copied over. Shouldn't apply do people using a card reader to copy the files directly to your sd card, only active sync users. Oh and double check your windows doesn't hide file extensions, it could actually be there, just not showing, so adding it to be there would give you two .bz2 extensions =P
