i am not sure if there is a file size constrain on the card for flashing so i tried this method again using a 2gig mSD card with the same results. these are my only mSD cards i have.

I think you are misunderstanding step (1).
a) Download the ROM of your choice
b) Unzip the ROM into a folder with that name.
c) copy/move that folder to your SD card
d) go into that folder, find the .nbh file, and move it to the root of the SD
e) rename the .nbh if necessary (lately, NRG has it already named correctly)
