If you suspect the problem is your SD card, I believe you can also put the ROM file on the very root of your storage device. The bootloader will detects it and prompt you if you want to load it.

I will have to test this, and if you are correct I will add that to the sticky. I guess back in the mogul days there just wasn't enough space to even attempt this.
